Why I Use a 6-Inch Digital Caliper Over a Thermal Camera for Endress+Hauser Magnetic Flow Meter Emergencies

I'll say it straight: in a process plant emergency, a 6-inch digital caliper will save you more time than the thermal camera and the thermal camera news cycle combined. That covers the most common places where a 'same model' replacement fails. It's not a calibration tool, and I don't pretend it is. It's a fit verification tool. The caliper gives you a number on the display. The spec sheet gives you a range. In an emergency, you want the number.

Thermal Camera News Is About Prevention, Not Emergency Fit

It shows you temperature differences in electrical panels, steam traps, bearings, and insulation. I use one for preventive maintenance inspections. When I Actually Recommend a Thermal Camera
Let me be honest about the limitation. If your plant has a planned outage, a long lead time, and a thermal imaging program, then yes—a FLIR camera is a great investment. I'd recommend it for switchgear checks, transformer connections, steam traps, and motor bearings. It catches developing problems before they become emergency replacements.
But if you're asking me what to buy for a single urgent instrument replacement, I'd put the thermal camera second. Buy a 6-inch digital caliper first. Then buy an infrared camera when you have the operational budget and a planned inspection routine. This is one place where 'best' depends on context. For emergency fit verification, the caliper wins. For ongoing reliability monitoring, the thermal camera earns its place.
Per FTC guidelines (ftc.gov), marketing claims need to be truthful and substantiated. I don't accept 'high accuracy' on a datasheet without asking about process conditions. The same skeptical mindset applies to tools: don't assume a measurement tool is useful for every situation. A caliper is for dimensions. A thermal camera is for heat. A logo is for quality assurance. None of them replaces the other.
The Bottom Line
Here's my closing opinion: when you're in an emergency and the clock is running, start with the absolute physical checks. Pull out your 6-inch digital caliper and measure the actual sensor. Don't rely on a photo, a memory, or the reassuring Endress+Hauser logo. Then, if the fit is right, call the vendor and confirm the electronics. Save the thermal camera for the planned shutdown, where it can tell you which things are about to break.
It's tempting to think that a photo and the same model number are enough in an emergency. They're not. The model number tells you the design family; the caliper tells you the exact difference between an old revision and a new one. The Endress+Hauser logo tells you the manufacturer is reputable. None of that replaces the two-minute measurement that tells you whether the meter will fit the pipe flanges.
I recommend that for fast, unexpected failures. But if you're building a long-term predictive maintenance program, by all means, including thermal imaging is a sensible move. That's not me hedging—it's the honest limitation of every tool. Use the right tool for the hour you're in. When the hour is short, the caliper is the tool. Done.
